Choose a box that fits the item with room for protection, then cushion and immobilize the contents, seal the seams securely, and prepare the outside for the selected carrier. The right dimensions and materials depend on what you are shipping and the service you use; there is no single box size or strength rating that suits every order.
How do I choose the right size box for my shipment?
Start with the item’s dimensions, weight, fragility, and the space its cushioning will need. FedEx’s U.S. packing guidance says a box should hold the item and allow 2 to 3 inches of cushioning on all six sides. That is FedEx guidance, not a universal measurement for every product or carrier. Check the selected service’s packaging requirements, especially for unusually large, heavy, or fragile items.
Compare boxes by their internal dimensions and construction, not just the outside measurements. A box that is too tight can leave no room for cushioning; one that is unnecessarily large can let contents shift unless you fill and stabilize the extra space. The sources do not establish a universal box size or a quantified shipping-cost saving from choosing a smaller box.
- Confirm that the box can contain the item plus the protection it needs.
- Choose a rigid box with attached flaps and check its stated weight limit. UPS advises not to exceed the limit shown on the bottom flap.
- Inspect a reused box for damage and remove or cover old labels and markings before shipping.
- For soft goods that can tolerate handling without a rigid outer shell, compare soft packaging with a box; USPS’s packaging guidance treats fragile items and soft goods differently.
When should you use a box rather than soft packaging?
Choose packaging according to the item’s ability to withstand pressure and impact, and whether it needs space for cushioning. A rigid box is the more suitable starting point for items that are fragile, need separation from other contents, or require cushioning around them. Soft packaging may suit soft goods that do not need that rigid protection. USPS’s Packaging Pointers poster matches packaging and cushioning recommendations to item classes; follow the guidance applicable to the item and verify the requirements for the mailing service.

How much cushioning should go around an item in a shipping box?
Protect the item from both the outside of the package and movement inside it. FedEx recommends 2 to 3 inches of cushioning on all six sides. The exact material and amount should reflect the item and the carrier’s instructions; that measurement should not be treated as a requirement for every shipment.
For a shipment with multiple items, cushion them from one another as well as from external impacts. USPS standards say loose-fill cushioning must overfill the container before closure so that it holds the items and prevents movement. Do not close a package with contents able to shift freely inside.

Should you pack an item in one box or use two?
A single box can be appropriate when it is structurally sound and provides enough room to cushion and stabilize the item. For an applicable item that needs more separation from the outer package, UPS describes a two-box method: place the protected item in an inner box, then surround that box with cushioning inside a larger outer box. UPS specifies an additional 3 inches of cushioning around the inner box for this method; that dimension is specific to its two-box guidance, not a general rule for every package.
Consider the item’s fragility, value, and need for extra separation when choosing between methods. Use the selected carrier’s guidance for the item and service rather than assuming that two boxes are always necessary.

How do you seal a box for shipping?
Use packaging tape suited to shipping and cover the seams and flaps securely. Carrier instructions differ, so do not treat one tape specification as universal.
- FedEx: recommends pressure-sensitive plastic tape or water-activated paper or reinforced tape at least 3 inches wide. Apply it evenly over the top and bottom flaps and seams using the H taping method.
- UPS: advises sealing seams securely with shipping tape.
- USPS: sets separate requirements for packaging tape and paper tape in its standards. Check the applicable mailing-service rules rather than inferring a tape specification from another carrier’s page.
How should you prepare the outside of the package?
Remove or cover old shipping labels and markings so they do not confuse handling. Securely attach the current shipping label in the position and manner required by the service. UPS also advises placing a duplicate address label inside the package. Check the selected carrier’s current instructions for any service-specific label or packaging requirements.

What should you check before sending an order?
- Confirm the box is rigid, has attached flaps, and is within its stated weight limit.
- Check that there is room for suitable cushioning and that the item or items cannot move freely inside.
- Protect multiple items from contact with one another, as well as from external impacts.
- Seal the flaps and seams using tape and an application method appropriate to the chosen carrier.
- Remove or cover old markings, attach the correct shipping label securely, and check the service’s current rules.
USPS standards state that mailpieces must withstand normal transit and handling and specify requirements for corrugated fiberboard boxes, cushioning, and tape.
