Ford’s New Assembly System for Low-Cost EVs: What It Changes—and What It Doesn’t

Ford is redesigning EV assembly around three parallel branches—not removing every conveyor. Here’s how the process works and what Ford says to expect from the Fathom pickup.

Ford is changing how its next electric pickup moves through the factory, not eliminating every conveyor or assembly line. Its Universal EV Production System builds the front, rear and battery-floor/interior in three parallel branches, then brings them together. Ford expects the first truck, called Fathom, to reach customers later in 2027; its announced standard-range starting MSRP is $28,350 before taxes and listed fees.

What Ford means by replacing the assembly line

The headline shorthand can be misleading. Ford CEO Jim Farley said in August 2025, “We tore up the moving assembly line concept and designed a better one.” The company is describing a new assembly sequence, not a factory without conveyors. Ford’s August 2026 plant update refers to 17,000 feet of conveyor in final assembly.

Instead of building the vehicle through one principal sequence of stations, the Universal EV Production System assembles three major sections in parallel: the front, the rear and a structural battery section. Ford describes the battery as the vehicle floor, with seats, consoles and carpeting installed on that section while it is separate. The branches receive further assembly work before converging into one vehicle.

Ford’s 2025 announcement introduced the process and its manufacturing FAQ explains how Ford says it differs from its existing approach. An August 2026 plant report describes the three sections and factory retooling.

How the new flow is supposed to work

Build the front and rear as larger modules

Ford says large, one-piece aluminum castings replace many smaller stamped and welded components in the front and rear sections. The front and rear can be worked on apart from the battery-floor branch, giving operators access to more of each section and allowing work to proceed in parallel.

Fit the interior to the battery floor

The structural battery section becomes the floor of the vehicle. Ford says workers install interior elements—including seats, consoles and carpeting—while this section is separate from the front and rear. The approach changes when and where these jobs happen; it does not mean the interior is skipped or that every component is installed off the main line.

Supply work-specific kits, then join the branches

Ford says job-specific kits will deliver tools and fasteners oriented for the task. After work advances on the separate sections, they come together for subsequent assembly. Ford’s stated rationale is that the separate branches create better access and support parallel work, while the kits reduce the need to handle or orient supplies during installation.

What Ford says the system could improve

The figures below are Ford’s announced estimates or projections, not independently measured results from customer production. The Fathom is not scheduled to reach customers until later in 2027, so these figures should be read as targets rather than demonstrated savings.

Wiring harness More than 4,000 feet shorter and 22 pounds lighter than Ford’s first-generation electric SUV Ford’s August 2026 comparison. Its 2025 announcement used the same length comparison but gave the weight difference as 10 kilograms; these are the figures as stated in each announcement.

Ford says the layout is intended to reduce twisting, reaching and bending, and that workers have helped refine the process ahead of production. Chief manufacturing officer Bryce Currie said in August 2026: “Their work at Louisville Assembly Plant will be significantly more ergonomic. It’s designed to require less twisting, turning, and bending.” The cited updates do not establish measured injury reductions or production-quality results.

What Ford is building, and when

The first vehicle planned for the Universal EV Platform is the Fathom, a midsize electric pickup. Ford announced the platform and a roughly $30,000 target in August 2025. In August 2026 it announced a $28,350 starting MSRP for the standard-range truck, with preorders expected to begin early in 2027. Ford’s footnote says that starting price excludes taxes, title, registration and fees, so it is not an estimate of a buyer’s final out-the-door cost.

Ford says production-qualified prototype builds are on track for the first quarter of 2027, with customer vehicles to follow later that year. The company has not yet supplied full battery sizes, EPA range, charging times or a supported list of home bidirectional-power equipment in the cited product announcement. It has announced bidirectional power capability, digital key, and compatibility with Apple CarPlay and Android Auto, but the equipment details needed to assess home-energy use remain unstated.

Where the project fits in Ford’s EV strategy

Ford announced a $5 billion investment plan in 2025: approximately $2 billion for Louisville and $3 billion for BlueOval Battery Park Michigan. The initial plan described nearly 4,000 jobs as created or secured; that wording should not be mistaken for a promise that all are new hires. In December 2025, Ford said it would focus North American pure-EV development on the smaller, affordable Universal EV Platform and cancel plans for select larger EVs whose business cases had weakened. The strategy change places the Fathom program within a narrower affordability-focused EV effort. Ford’s December 2025 strategy release describes that shift.

What buyers and workers should take from the claims

For a potential buyer, the new factory process is a reason to watch whether Ford can deliver the announced price and production schedule, not proof that it will. Ford itself acknowledged execution risk at the 2025 announcement: Farley said, “There are no guarantees with this project,” according to TechCrunch’s report from the event.

For workers, Ford’s published rationale is improved access, more ergonomic tasks and better-organized kits. For the company, the intended payoff is less assembly time and a lower-cost electric vehicle. Whether the claimed efficiencies translate into production performance, vehicle quality and the announced buyer price cannot be judged until vehicles are built at scale.
