What Is Foundry Coke Used For, and How Does It Differ From Blast-Furnace Coke?

Foundry coke supplies heat and carbon in cupola melting. It belongs to the broader metallurgical-coke family but is designed for a different furnace and job than blast-furnace coke.

Foundry coke is used mainly in cupola furnaces to melt scrap iron or pig iron into molten iron for castings. It provides heat and contributes carbon to the melt. It is a type of metallurgical coke, but it is not the same grade as coke selected for an ironmaking blast furnace: the two serve different processes and have different operating requirements.

What foundry coke is used for

Foundry coke is charged into a cupola furnace, where it helps melt scrap iron or pig iron along with other materials. The resulting molten iron can be poured into molds to make cast products. The USITC identifies automobile engines, pipe and fittings, and municipal castings among the products and sectors connected to foundry-coke demand. USITC, 2023

Its two jobs in a cupola

  • Fuel: Coke combustion supplies heat for melting.
  • Carbon source: Coke carbon contributes to the chemistry of the molten iron.

This describes cupola use; it does not mean every foundry uses coke or that foundry coke is used in every type of metal-casting furnace.

How foundry coke differs from blast-furnace coke

“Metallurgical coke” is an umbrella term for coke used in metallurgical processes. The USITC distinguishes foundry coke, blast-furnace coke, and industrial coke as subgroups with different end uses and physical or chemical characteristics. USITC, 2023 IUPAC describes metallurgical coke generally as a high-strength, macroporous carbon material made by carbonizing coal or coal blends; the term alone does not specify a grade or furnace. The Ministry of Steel, Government of India, describes blast-furnace coke as serving as fuel, reductant, and a support that maintains permeability for gas movement through the furnace burden. Can foundry coke and blast-furnace coke be used interchangeably?

Not by default. The grades are designed around different furnaces, and suitability depends on the coke’s size, uniformity, strength, abrasion behavior, and chemistry as well as the process specification. A grade that works in one furnace should not be assumed suitable for another without confirmation from the operator’s requirements and the supplier.

Size thresholds are especially easy to misread as universal rules. The USITC’s 2023 staff report defined foundry coke as larger than 100 mm, with at least half retained on a 100-mm sieve, for its review. USITC, 2023 A 2000 European Commission decision used a more-than-80-mm criterion in the context of a particular trade investigation and noted that oversized blast-furnace coke generally had lower strength and was not destined for the cupola uses considered there. What to check in a foundry-coke specification

Use the cupola’s process specification as the starting point, then verify that the offered grade meets it. Useful items to confirm with the supplier include:

  • Size range and size consistency required for the furnace
  • Strength and resistance to abrasion or breakage during handling and operation
  • Ash, sulfur, moisture, volatile matter, fixed carbon, and any other chemistry limits relevant to the process
  • Whether the published product figures are binding specifications or indicative guidance

Supplier figures are product-specific, not industry-wide standards. For example, Asmet lists foundry-coke sizes of 60×130 mm, 90×250 mm, and 130×250 mm, along with example limits for moisture, ash, volatile matter, and sulfur; it describes the information as guidance and says specifications may be modified. How much foundry coke is produced?

A USITC publication from 2001 estimated foundry coke at 5 to 7 percent of annual U.S. metallurgical coke production, using historical industry conditions and production data from 1995–1999. That is a historical U.S. estimate, not a current or global production share. USITC, 2001
