What Should Companies Consider Before Deploying Humanoid Robots Alongside Workers?

Before deploying a humanoid robot near employees, companies should assess the complete application—including maintenance and fault recovery—then validate safeguards, procedures, training, and applicable standards for the specific workplace.

Before a humanoid robot works near employees, assess the complete robot application—not just the machine—and identify how people could be exposed during production, setup, fault recovery, maintenance, and other non-routine work. Then choose and verify safeguards for the specific task and workplace, prepare workers for changed responsibilities, and confirm which standards and legal requirements apply in the relevant jurisdiction.

Start with the job, not the robot’s appearance

A humanoid form does not, by itself, establish what safety standards apply or whether a machine is suitable for a particular workplace. Begin by defining the proposed work and the conditions in which it will happen. That gives the employer and system integrator a concrete basis for assessing hazards and deciding whether people need to work in the same space as the robot.

Describe the application in enough detail to assess it

  • Specify the task, workpiece, materials, cycle, nearby equipment, and the tools or grippers attached to the robot.
  • Map the robot’s work envelope, operating modes, and configured speed and force settings.
  • Identify who may enter the area, how often people will be nearby, and whether the work requires a shared workstation, simultaneous handling of the same workpiece, or physical contact with the robot or its tool.
  • Include the control system, programs, sensors, power sources, sequencing, and monitoring interfaces in the assessment, not only the robot body. OSHA’s robotics guidance describes these as parts of the robot system.

These details help distinguish between a task that can be separated from people and one that requires people and a moving robot to share space. They also make it possible to assess the actual gripper, workpiece, and surrounding equipment hazards rather than assuming that the humanoid shape determines the risk.

Assess routine work and the moments when the robot is not in routine operation

Production is only one part of the operating life cycle. Programming, teaching, setup, testing, adjustment, clearing a fault, maintenance, and recovery after an unexpected stop may place a worker inside the robot’s working envelope. OSHA warns that unintended movement in that area can cause injury, so these activities belong in the risk assessment and the written procedures.

Map exposure across the work cycle

  • Consider startup, shutdown, and transitions between operating modes.
  • Identify how workers will teach or program the robot, test changes, and verify safe operation.
  • Plan for fault clearing and recovery, including what happens after a protective or emergency stop.
  • Assess maintenance and adjustment tasks, including how access is controlled while work is underway.

For each condition, establish how the machine will be stopped, how people will enter and leave the work area, and what must happen before restart. Procedures should address lockout/tagout where applicable, emergency response, signage, maintenance, and training. A stop button or a normal production setting should not be treated as a complete plan for every task.

Choose safeguards for the hazards the assessment identifies

People working near a robot can be exposed to more than a direct impact. A person may be struck by a moving robot or tool, or become trapped or pinched between moving equipment and a fixed object. OSHA’s robotics guidance discusses both transient contact and quasi-static pinching or trapping. The relevant safeguards depend on the application and the hazards found; no single device is a universal solution.

Evaluate the complete protective system

Depending on the assessment, measures to consider may include robot safety functions, presence-sensing devices, protective stops, guards or interlocked coverings, and controls on access to the work area. OSHA also describes the value of clear space boundaries, written entry and exit procedures, lockout/tagout procedures, signs, and training. The employer and integrator should select and validate measures for the specific robot, task, layout, and exposure—not simply install a component and assume the application is safe.

For example, a presence-sensing device or light curtain is only one possible engineering component. Its suitability depends on the risk, placement, response time, safety rating, and integration with the full system. Buying one does not, on its own, establish that a humanoid robot deployment is safe or compliant.

Verify safeguards before workers rely on them

Review whether the supplier or integrator has assessed and documented the complete application, including the tools, controls, operating modes, and foreseeable non-routine tasks. OSHA describes verification during site acceptance and assigns the employer responsibility for ensuring safe design and implementation. The acceptance process should check that the safeguards and procedures work as intended in the actual workplace before routine use.

Confirm which standards apply in the workplace and jurisdiction

Standards depend on the robot’s intended use and classification, as well as where it will operate. OSHA’s robotics standards page lists consensus standards as guidance from their originating organizations and explicitly says they are not OSHA regulations. It also cautions that ISO 10218 does not apply to non-industrial robots, although its safety principles may be useful for them.

A humanoid form factor alone does not decide whether a robot is industrial or which legal requirements govern it. Have competent safety and legal professionals establish the intended-use classification, applicable requirements, and jurisdiction-specific obligations for the actual system. Check current editions rather than assuming a standard or edition applies because a machine is described as collaborative or humanoid.

Include workers in assessment, training, and change management

Robot deployment changes the conditions in which people do their jobs. NIOSH identifies unexpected contact, distraction, and mental stress—including distrust and concern about job loss—as emerging risks when robots operate near people. EU-OSHA recommends taking account of the whole work system, involving workers in change management, and providing training for new responsibilities and skill needs.

Involve affected workers in the risk assessment and acceptance process. They can help identify how work actually happens, when people approach the robot, and what can go wrong during a shift. Prepare them for the operating procedures, access restrictions, stop and restart rules, fault recovery, and any new responsibilities before the system goes into service. Revisit the assessment when the task, program, end-effector, layout, robot behavior, or organization of work changes.

Ask for evidence tied to the exact task and conditions

The OSHA and NIOSH materials cited here provide general robot-safety guidance; they do not establish the safety performance, certification, or validated limits of a particular humanoid model. Before deployment, request task-relevant safety documentation from the supplier and have the integrator and employer assess the complete application. Useful evidence should address the proposed robot configuration, tools, operating modes, protective functions, and conditions of use—not merely a general product description.

NIOSH’s overview cites an analysis by Layne published in 2023 that identified 41 robot-related fatalities in the United States between 1992 and 2017. That figure concerns robot-related fatalities overall; it is not a humanoid-specific count and does not measure risk per robot or per worker. The sources cited here provide no humanoid-specific injury rate or comparative deployment statistic.

Use a deployment checklist before commissioning

  1. Define the application. Record the task, workpiece, cycle, robot modes, work envelope, settings, tools, materials, nearby equipment, and people who may enter the area.
  2. Assess all exposure. Cover production and non-routine activities, including startup, programming, testing, fault clearing, maintenance, and recovery after an unexpected stop.
  3. Determine the required interaction. Decide whether workers need to share a workstation, handle the same workpiece while the robot moves, or be in physical contact with the robot or tool.
  4. Select and validate safeguards. Evaluate safety functions, sensing, protective stops, guards or interlocked coverings, and access controls against identified hazards, including impact and pinching or trapping.
  5. Document safe work. Set out access, entry and exit, lockout/tagout where applicable, restart, emergency response, maintenance, signage, and training procedures.
  6. Include workers and verify implementation. Involve affected employees in risk assessment and acceptance; review the supplier’s or integrator’s application documentation and verify the system during site acceptance before routine use.
  7. Reassess after changes. Review the risks when the task, programming, end-effector, layout, robot behavior, or work organization changes.

The decision should be based on the task fit, frequency and proximity of human exposure, required sharing or contact, validated safety functions, tool hazards, maintenance and recovery arrangements, integration demands, worker preparation, applicable standards, and evidence for the exact operating conditions. The available sources do not compare humanoid vendors, costs, productivity, or injury rates, so they cannot support a model-specific purchase recommendation or a general business-case conclusion.
