The best ecommerce packaging is the smallest practical format that protects the product, arrives safely, and can be packed consistently. Start with a few stock box and mailer sizes, measure the finished shipment—not just the product—and test each product-and-package combination before buying custom packaging in bulk. That approach helps control damage, material costs, and shipping charges.
What ecommerce packaging includes
Packaging is a system, not just the box a carrier collects. It has three common layers:
- Primary packaging holds or touches the product, such as a bottle, food pouch, garment bag, or jewelry box.
- Secondary packaging groups or protects the product before shipment, such as tissue, an inner carton, a sleeve, or a divider.
- Shipping packaging is the outer container transported by the carrier, such as a corrugated box, poly mailer, rigid mailer, or tube.
A retail box designed to look good on a shelf may not be strong enough for transit. Treat presentation and transport as separate jobs unless the product packaging has been tested to do both.
Good packaging balances protection, shipping and material costs, packing time, customer experience, returns, carrier requirements, and practical disposal or reuse. Protection comes first: a damaged order can mean a replacement shipment, extra cost, and a poor customer experience.

Choose a shipping format for the product
Choose by the product’s shape, fragility, flexibility, moisture sensitivity, and need for cushioning—not by appearance alone.

UPS advises measuring irregular packages as if enclosed in a rectangular box; oversized and irregular parcels may have different handling rules. Check the service rules before shipping: UPS package dimensions and weight and UPS packaging tips.
Build a small starter supply inventory
Buy a few formats that cover the orders you actually expect, rather than a large assortment before you know what fits. A practical starting list is:
- Two or three box sizes for products that need structure.
- One or two poly-mailer sizes for eligible soft goods.
- Padded mailers for small items needing modest impact protection.
- Rigid mailers for flat, bend-sensitive products; add tubes only when the product shape requires one.
- Kraft paper, crumpled paper, or paper-based void fill; add bubble cushioning, foam, molded inserts, dividers, or edge protectors when the product’s risks justify them.
- Pressure-sensitive shipping tape, a tape dispenser, labels, and any order documentation you need.
- A shipping scale, tape measure, and a simple record of each tested product-and-package combination.
UPS recommends wrapping items separately and filling empty space to limit movement. Its guidance discusses cushioning such as bubble sheeting, loose-fill peanuts, and kraft paper: UPS shipping workflow and UPS packing tips. Choose cushioning that protects the product without making it shift or forcing the box closed.

Use tamper-evident tape or seals where the product and risk justify them. Keep a sample of each approved packed configuration or document its dimensions and materials so packing stays repeatable.
Measure the completed shipment and understand dimensional weight
Shipping platforms and carriers need the dimensions and weight of the shipment as packed. Product catalog dimensions alone are not enough. Include the product, its retail packaging, inserts, cushioning, outer container, tape, and paperwork.
- Pack the order as it will ship. Use the normal protective materials and close the package.
- Measure the outside. Record the longest side as length, the next as width, and the shortest as height or thickness. Use the outside dimensions of the sealed shipment; advertised box dimensions may be internal.
- Weigh the finished package. Use a scale and follow the carrier or label platform’s rounding rules.
- Check dimensional weight where applicable. A carrier may compare actual weight with dimensional weight and rate using the greater figure under the service’s rules.
The general calculation is length × width × height ÷ carrier divisor = dimensional weight. The divisor, rounding, thresholds, and billable-weight rules depend on carrier, service, destination, and sometimes account terms.

For example, a 20 × 12 × 8-inch package has a cubic size of 1,920 cubic inches. Dividing by 139 gives about 13.81 lb. FedEx’s referenced U.S. guidance uses a divisor of 139 and says to round each dimension to the nearest whole inch before calculating cubic size; its rules should not be assumed to apply to every carrier or service. The example is not a shipping quote. Check the selected service’s current rules: FedEx dimensional weight and UPS dimensions and weight.
Right-sizing limits wasted space and material and can reduce dimensional-weight exposure, but actual savings depend on the carrier quote and service. Shopify also notes that carriers commonly charge according to package size and weight: Shopify package types and weights.
Right-size the package without compromising protection
The target is the smallest package that fits the product and necessary cushioning, closes securely, prevents harmful movement, and does not compress or deform the contents. Start from the product in its final retail packaging, then allow the cushioning thickness required on each side.
- Measure the retail-packed product and identify where it can break, bend, leak, or be scratched.
- Choose a cushioning method and estimate the clearance it needs on all sides.
- Try the smallest stock package that can accommodate the product and protection.
- Close the package, gently shake it, and check for movement, wall contact, or product compression.
- Compare the completed dimensions, weight, material use, and packing time with the next size up or a suitable mailer.
- Record the safe, efficient choice as a packaging SKU or packing rule.
A single oversized box can increase dimensional-weight exposure, require more void fill, let the product move, consume storage, and slow packing. FedEx discusses package optimization, shipment density, and material use here: FedEx packaging optimization.
Use a repeatable packing workflow
- Inspect the order. Confirm the product, quantity, variant, personalization, and destination.
- Select the approved package. Use the product and order rules rather than improvising.
- Protect the contents. Sleeve, bag, wrap, or separate components as needed.
- Place cushioning and position the product. Keep fragile contents away from box walls and separate items that could rub or collide.
- Fill voids without crushing. The closed package should not allow harmful movement.
- Close and gently shake-test. Repack if contents shift, touch the wall, or are compressed.
- Seal securely. Use tape appropriate to the package and shipment.
- Measure and weigh the completed package. Use the recorded outside dimensions and finished weight for the label.
- Apply the shipping label to the largest flat surface. Remove or cover old labels and barcodes.
- Record exceptions. Note damage, unusual contents, or a packing change that should update the approved configuration.

Match protection to the product
Apparel and soft goods
A poly mailer can work for durable, non-fragile clothing, linens, and accessories. Use an inner sleeve or bag when presentation, dust, or moisture protection matters; fold consistently and consider a resealable format for returns. A paperboard mailer may suit a more rigid or plastic-reduced presentation, while a box is appropriate for structured garments, bundles, or a premium presentation that warrants the extra material and space.
Jewelry
Place jewelry in a secure rigid inner container or protective pouch; use anti-tarnish protection when the materials require it. Secure small pieces so they cannot escape, and use a rigid mailer or small corrugated outer box. A valuable item should not be loose inside a padded mailer.

Cosmetics and skincare
Prevent leaks with secure caps and, where suitable, seals or a secondary sealed bag. Protect glass containers from impact and consider absorbent material for liquids. Heat-sensitive products may need temperature-aware handling. Alcohol-based, flammable, pressurized, or otherwise regulated products may have carrier and legal restrictions; check current requirements before accepting or shipping them.
Glass, ceramics, and other fragile goods
Use a strong corrugated box, wrap pieces individually, cushion all sides, and add dividers when items could collide. Check that contents cannot move before sealing. A second outer box may be appropriate for especially fragile or high-value goods. A fragile label is supplementary, not a substitute for structural protection.

Use anti-static protection where appropriate, a rigid inner carton or suitable manufacturer packaging, and impact and moisture protection. Secure cables and accessories so they cannot damage the device in transit. Avoid excess empty space and consider whether exterior product labeling exposes information unnecessarily.
Books, prints, and flat products
Choose a rigid mailer or corrugated stiffener for bend-sensitive goods. Protect corners when they are vulnerable and use a waterproof inner sleeve for moisture-sensitive contents. Ship in a tube only if rolling the item is acceptable.
Food and perishables
Food is a specialist shipping category. Packaging must suit food contact and the product’s leakage, temperature, and delivery-time risks. Insulated shippers, gel packs, or dry ice may be needed, but acceptance, labeling, and regulatory rules vary. Verify the applicable carrier and jurisdiction requirements rather than relying on general parcel-packing advice.
Subscription boxes, bundles, and oversized goods
For repeat shipments and bundles, plan box strength, internal separation, insert placement, and assembly time. Distinguish a presentation-focused mailer box from a shipping-strength corrugated carton; one may need to go inside the other. For mixed orders, base the package on combined dimensions and weight as well as fragility and leak risk. Long or oversized products may require special formats and service checks before checkout rates are set.

Saved package dimensions and empty weights can affect calculated checkout rates, shipping labels, and fulfillment choices. For Shopify, the documented concepts include saved package types, dimensions, empty package weight, product weight, and carrier-provided packaging. The current admin path is listed as Shopify admin → Settings → Shipping and delivery → Packages; Shopify can change labels or navigation, so verify the current interface in your store.

For each frequently used package, record its outside length, width, and height, empty weight, and package type. Note whether it is carrier-provided packaging tied to a specific service and which products or order profiles typically use it. Keep product weights accurate as well. Shopify’s documentation covers saved packages and package weights: Shopify package types and weights and Shopify packaging setup.
Missing or inaccurate data can produce rates that are too high or low, incorrect label weights, unexpected shipping costs, or a package choice that is larger than necessary. Carrier packaging is not automatically valid for every service: Shopify lists USPS, UPS, DHL Express, and FedEx among carriers that may offer supplies, but availability and eligibility vary. Shopify’s referenced U.S. USPS flat-rate guidance gives a 70-pound domestic limit and a 4-pound international limit in that context; verify current USPS service and destination rules before using either figure: Shopify packaging and weights.
Choose plain stock or branded packaging
Plain stock packaging is usually the sensible starting point for a new store, uncertain order volume, changing product dimensions, or a catalog with many sizes. It is flexible and avoids committing to inventory that may become obsolete. A branded sticker, tape, insert, or carefully packed product can add identity without ordering custom cartons.
Custom packaging is more plausible when products, dimensions, branding, and order volume are predictable, and the unboxing experience matters to the purchase. It can improve presentation and may simplify packing if purpose-built, but minimum quantities, setup, lead times, storage, and leftover stock create risk. Custom dimensions can also affect shipping rates. Packlane says custom pricing depends on dimensions, box style, ink coverage, material, and quantity: Packlane custom packaging.
Do not treat a displayed configurator price as a general unit cost. Packlane’s mailer-box page displayed a sample configuration at $20.82 per box but marked that configuration out of stock during the cited review; that is neither a standard price nor a current quote. Check the live configuration and availability before budgeting: Packlane mailer box.
Before placing a custom order, compare the full landed cost, minimum quantity, lead time, storage needs, expected usage, and shipment dimensions against plain stock packaging. If any of those inputs are still changing, delay the commitment.

- Prevent damage and replacement shipments.
- Remove unnecessary packaging layers.
- Right-size the outer package and use only the protection that passes testing.
- Choose recyclable or reusable formats when they fit the product and the customer can realistically use the relevant disposal or return route.
- Describe environmental attributes precisely; do not claim “fully recyclable,” “biodegradable,” or “zero impact” without support and appropriate geographic qualification.
Paper and paperboard can be useful for cartons, rigid mailers, tissue, and void fill, but can weaken when wet, weigh more than some alternatives, and are not automatically lower-impact. Plastic mailers are light, moisture-resistant, and useful for soft goods, but film recycling may require a specialty drop-off and mixed materials can complicate disposal. Reusable packaging may suit return, subscription, or circular-use models, but its benefit depends on repeat use and reverse-logistics behavior.
Assess protection, material, shipment size and weight, returns, reuse, and end-of-life together. A smaller package that fails can cause more waste through a replacement shipment. Product-level claims also matter: EcoEnclose lists different materials and disposal notes across its catalog, including some bubble mailers that require thin-film drop-off rather than curbside recycling. Check the particular product and local facilities rather than generalizing across a supplier: EcoEnclose packaging catalog.
Test packaging and fix common failures
For each product-and-package combination, pack a real order as it will ship, gently shake it in several directions, inspect movement and contact with walls, apply moderate handling stress, then open and inspect the product. Repeat with the least-protective configuration you are considering and record the one that passes. This is a practical merchant check, not certified transit testing.
For fragile, high-value, or high-volume products, consider drop, compression, vibration, moisture, or temperature testing, or a packaging-lab assessment. FedEx’s ecommerce playbook references its Packaging Lab: FedEx ecommerce packaging playbook.

- Rattling or shifting contents: Fill voids, add dividers or edge protection, or use a smaller or stronger box.
- Crushed corners or broken items: Improve structural protection and cushioning; test the packed configuration rather than relying on a handling label.
- Slow packing or excessive material use: Standardize approved package SKUs and test whether a less bulky protective material works safely.
- Mixed orders do not fit the single-item package: Create rules based on combined dimensions, weight, fragility, and leak risk instead of forcing every order into one format.
Plan for returns, weather, and international orders
Returns
Use resealable mailers where appropriate and consider whether the original box can survive another trip. Include clear return instructions only when needed, and account for the return-label or QR-code process your store uses. A package that protects an outbound order but cannot be resealed may complicate returns.
Moisture and weather
A water-resistant exterior does not protect every paper insert or untreated product. For rain, snow, or porch exposure, consider an inner moisture barrier, waterproof label, or protective sleeve according to the product’s sensitivity and likely route.
International shipments
Domestic packing assumptions do not settle international requirements. Longer transit and handling, customs documentation, commercial invoices, duties and taxes, country-specific restrictions, and labeling can all matter. Batteries, liquids, food, and other regulated goods require current destination- and carrier-specific checks.
Hazardous or regulated goods
Batteries, dry ice, aerosols, flammable liquids, chemicals, and certain biological materials can be subject to special packaging, labeling, and transport rules. Confirm requirements with the carrier and relevant regulator for the exact material, service, and route before shipping.

Where to buy packaging and shipping supplies
Compare suppliers on package sizes, material specifications, minimum quantities, delivery time, storage fit, and whether the format suits your tested packing rules. Avoid choosing on a “cheapest” claim without comparing the complete order and shipping cost.
